So what is uStepper?

In short, uStepper is a product improving performance of stepper motors, by combining an Arduino compatible MCU with a stepper driver and an encoder, into a very compact PCB ! 

uStepper was launched first in 2015 using Kickstarter - was successfully funded and rewards shipped out before estimated delivery date! You can visit the first campaign page HERE.

Why Stepper motors ?  

Stepper motors are cheap, have high torque (at low speeds) and are precise! Because of this, they are used in a large variety of applications, including 3D printers.  

There is one drawback of the steppers though – you actually can’t tell if they move to the position you tell them to.  

What uStepper does, is that it removes this drawback by continuously monitoring the stepper rotor position, and comparing this to the commanded stepper rotor position. Thus, uStepper can compensate if anything goes wrong – this is what we call operating with feedback.

uStepper both has the ability to drive the stepper motor, monitor position and has an onboard programmable microcontroller with a wide range of available inputs and outputs. All this is packed into a really small printed circuit board that fits right on the back of those small stepper motors (which are referred to as NEMA 17).   

To make uStepper accessible for both professionals, hobbyists and students, it is compatible with the Arduino IDE. Here you can easily program your uStepper to do exactly what you need it to do!

uStepper S line

uStepper was introduced in 2015, and technical advances has been made since then. With that in mind, we decided to develop a new line of uStepper boards consisting of three products. The new uStepper S product line is improved in all aspects, and especially the stepper driver have been given attention to make uStepper more Smooth and Silent!

From all the feedback we have gotten through the years, we have made a lot of software improvements, and with the S line we now also implement a lot of the hardware related feedback!

There will be at least two products in the S line and potentially three if stretch goals are reached:

  • uStepper S-lite - for NEMA 17 stepper motors
  • uStepper S - for NEMA 17/23 stepper motors
  • uStepper S10 - for NEMA 23/34/42 stepper motors (stretch goal)

 General setup  

So the key idea was presented in the intro, and the first picture really explains a lot with very few words. Here we will give a little more in depth explaination!

The key components are marked on the above picture, and is general for the uStepper and all the products in the new S line of uStepper.  

MCU

We use the successor of the well tested and widely used ATmega328P - the ATmega328PB. Why? Because it does the job and does it good! The new upgraded ATmega328PB has many of the things we believe makes the new uStepper a better product - double USART, double I2C, double SPI and upgraded timers!

Instead of beefing up to an advanced MCU that is not really needed, we decided to offload the MCU on uStepper S and S10 by introducing a more capable stepper driver chip!  

Driver

The driver on uStepper handles the stepper motor power stage. On the uStepper S-lite the acceleration and velocity calculations are handled by the MCU just like on the original uStepper. Whereas on the uStepper S and S10 a driver with integrated acceleration and velocity handling is used - offloading the MCU.

One of the key issues of having a motor drive is the heat dissipation cause by switching the relatively large currents.

To accomodate this we have used large internal copper planes for distributing the heat to the whole board, thereby using the board as heat sink. This functions well up to a current of ~1-1.5 A after which a heat sink and maybe even active cooling is needed depending on the load profile. An application with continuous "high current" load will of course make a large heat build-up compared to an application with sporadic "high current" load.  

Encoder

The encoder makes uStepper S line capable of closed loop position control - eliminating one of the key issues of the open loop stepper motor control. The encoder used on both uStepper S-lite and uStepper S/S10 senses a diametrically magnetised magnet placed on the motor shaft.

uStepper S-lite provides you with a resolution of 0.088 degrees and uStepper S/S10 the obtainable resolution is 0.0055 degrees!  

The boards in uStepper S-line provides absolute multi-revolution feedback at a rate of up to ~200 kHz - which is used in the feedback algorithm for uStepper S-lite and uStepper S/S10 to move the stepper motor precisely to the position you command them to!

Voltage regulator

The stepper driver needs a higher supply voltage than 5 V in order to be able to drive the stepper motor at speeds that makes sense in most real applications. This of course requires a voltage regulator for supplying the MCU and pheripherals with 5 V or 3.3 V. Without this, the board would require two voltage sources to operate!

The voltage regulator also contributes to heat generation when lowering the supply voltage to the required 5 V and 3.3 V. The voltage regulator on uStepper S line benefits from the internal copper planes when having to dissipate some of this heat - just like the stepper driver.

On the uStepper S-lite a linear regulator (LDO) is used. This technology is cheap, works at "low" voltage differences but has a lower efficiency and thereby higher thermal dissipation than the Switch Mode regulator used on the uStepper S/S10.

So, for the uStepper S with up to 42 V input voltage the LDO is not a viable solution, whereas for the S-lite with up to 12 V supply it's perfectly adequate and keeps the product price down!

uStepper S-lite is recommended for NEMA 17 motors and will have all the software functionalities from the "old" uStepper.

uStepper S-lite uses the code base of the original uStepper. This will give you a lot of functionality, and some of the key ones are:

  • Closed loop position control
  • Drop-in capability (see our 3D printer application further down)
  • Ego-shield support (see under application further down)
  • Simple move/stop commands
  • Stall detection feedback
  • Encoder diagnostics
  • Multi-turn absolute position feedback (almost infinite revolutions)

Stepper driver chip

For this version we have chosen to go with the TMC2208 stepper driver, in order to keep the price of the S Lite down, while not compromising performance ! This little chip might not be the most powerful chip available, but it packs a serious punch in terms of smooth and noiseless operation, while still enabling us to reduce the product price significantly over the original uStepper.

The TMC2208 features a whopping 1/256th microstepping interpolation algorithm, which means that it takes in 1/16th microstepping pulses, as send out by most 3D printer controllers for example, and dividing each of these into 16 substeps ! This means that the rotor inside the motor travels much shorter distances between the steps, and hereby significantly reduces the resonances generated by stepper motors. This in turn ensures that you gets the smoothest possible operation while keeping the noise to an absolute minimum !

Encoder

The uStepper S Lite uses the same type of encoder as the original ustepper. This AS5600 encoder from AMS, delivers 12 bits of resolution and has done the job very well the last three years for uStepper !

We have chosen to keep using this encoder on the S Lite since it delivers great performance for the money, and it enables us to keep using the same code as the current uStepper library.

Supported accessories

The uStepper S Lite will support the EgoShield, 3D shields and prototype shield, while the stretch goal shield for the Robots and the stretch goal of a Robot code library will not be supported by S Lite.

The uStepper S board contains a serious powerhouse of a stepper driver chip, the TMC5130 from Trinamic !

Furthermore, it features an native 1/256th microstepping processing engine, complete with acceleration and deceleration ramping profiles, to give smooth transition to the desired speed. The native 1/256th microstepping not only ensures low noise levels and smooth operation, it also improves the precision of your application, by reducing the smallest step size of the motor to an astonishing 0.007 degrees (assuming a motor with 200 steps per revolution)! To put this into perspective, if the motor was mounted onto a CNC machine, where the axis moves 10 mm per full rotation, this would correspond to a resolution of 0.195 microns !

Switch mode voltage regulator

In order to allow for higher motor voltages for the larger motor sizes, we have used a switch mode voltage regulator to create the 5V for the logic circuits on the PCB. By replacing the LDO of the uStepper S Lite with a switch mode regulator, the uStepper S can handle input voltages of up to 42V !

This increase in supply voltage has the benefits of increasing the stepper drivers ability to overcome the back EMF voltage generated by the motor, and hereby increasing the available torque at increasing velocities, compared to lower supply voltages.

Encoder

As the resolution of the stepper driver increases, the requirement for position sensing resolution increases aswell. Therefore we have chosen to use the newest magnetic encoder from broadcom, namely the AEAT8800-Q24.

This encoder has a 16bit resolution, which corresponds to ~0.0055 degrees ! As explained above, the encoder is used for the PID feedback loop, to correct if any steps are lost. 

In this case, the controller reads the encoder value to determine whether a step needs to be issued (in either direction) or not. Here the driver has a resolution of 0.007 degrees, meaning that a sensor reading with a greater deviation than 0.007 degrees from the expected position results in a step needing to be generated, in order to compensate.

By using an encoder with a resolution higher than the resolution of the driver positioning, the uStepper S is able to compensate properly !

Supported accessories

The uStepper S will support the EgoShield, 3D shields, prototype shield and the stretch goal shield for the Robots as well as the stretch goal of a Robot code library.

Mounting  

The current preferred mounting method is a snap-fit magnet bracket which just requires two bolts and two nuts!

uStepper S-line is easily mounted with the snap-fit magnet mount bracket, and gives a tight fit!

As an accessory we also have a Permanent mount, which requires replacement of two motor assembly screws but gives a really tough mounting of uStepper S-line boards!

Shields  

For the uStepper we have a couple of shields for enhancing the cable management of some applications, and making uStepper more capable as a stand-alone system in other applications.

In the applications presented next, both the EgoShield and the 3D drop-in shield will be presented. These two shields will be revised to make them fit on the new uStepper S line formfactor where the pin rows have been moved a bit.

Finally, reaching one of the stretch goals below will enable us to put resources into development of a dedicated shield for the Robots! This shield will provide BT/WiFi connectivity, wiring of master/slave bus between uStepper S boards and connectivity for end-effectors!

Application examples

Through the last couple of years we have developed some application examples, and from these also a couple of products. Here we will present our most popular application examples + some new ones!

uStepper Robots

The uStepper Robot Arm, which is based on the industrial palletizer robot was introduced during our Kickstarter campaign in 2015.

We have now developed a new version with a lot of improvements which you can read more about HERE!

We have also developed a uStepper Delta robot which has the advantage of being blazing fast at moving light objects within a limited work area. This new addition to our applications you can also read more about HERE!

Drop-in - Closed loop position control

One of the main features of uStepper is the Drop-in feature.

This feature gives your 3D printer, CNC or whatever uses an ordinary stepper driver, closed loop position control. You simply replace your driver with uStepper. uStepper takes in STEP, DIR and ENA signals from your controller, e.g. RAMPS or similar, feeds the signals through to the on-board driver while keeping an eye on actual position and correcting any mismatch between commanded and travelled steps.

So the point is that your existing controller doesn't even know uStepper is there - meaning that no adjustments in the firmware is necessary. Just replace the driver with uStepper and you are up and running in no time!

Stand-alone on linear rail

Since uSteppers force is to be stand-alone, one of the many applications it is perfectly fitted for is running a linear rail. One of the applications for such a rail is a camera slider for making timelapse videos.

Together with our friend Alan Hinchcliffe we have developed a small shield for providing an interface for those rails being independent of a connection to a PC.

We (the two founders, Mogens and Thomas) both handle customer support, where Thomas is more into the software part than Mogens, and Mogens is then more into the mechanical aspects. Economics is outsourced - so that we have time to do what we are good at. We maintain our own shop, webpage and do all marketing material + sales our selves for now.  

Besides the two of us, we have hired an engineering student (Emil) from Aalborg University to help us on the coding tasks we have on the uStepper S line.

Shipping & Taxes

All orders are shipped from Denmark, which resides in the European Union. Because of this, we are obligated to collect 25% VAT on pledges for rewards sent to other EU member states unless you buy using a company with valid VAT number. 

When the Kickstarter campaign has ended we will send all backers residing within the European Union an email regarding payment of VAT fee.

For backers outside the European Union, VAT is paid at the destination country - which is not under our control. Please be aware that local customs may add tax on the rewards - which is again beyond our control.

Risks and challenges

We have developed and funded uStepper through Kickstarter in 2015 and sold uStepper ever since, while keeping to improve on the accessories and Arduino library.
We have a very reliable manufacturer, producing great quality products and located under an hour from were we live. This ensures that we have our manufacturing and quality completely under control.

Since we have experience in developing electronics, doing the required coding, have a very reliable partner for PCB production here in Denmark and prototypes running of S-lite (and S on it's way), we don't really see any risks.
One risk could of course be the shortage of components the market is experiencing right now - but our PCB production partner should have us covered! This risk will not break the project, just delay the production...
